Zoro right after being healed by Perona, when he was about to train with Mihawk vs Rob Lucci.

Could Zoro's death-overcoming from Thriller Bark (where he received a massive amount of damage) and Archipelago Shabondy (where he was still suffering from thriller bark's wounds) + new sword give him the necessary increase to overcome Lucci?

It's entirely possible. No confirmation either way though, and Lucci did seem to have quite a large gap on Zoro back in Enies Lobby.

Didn't he also make Luffy look awful in their first encounter? Edit: Lucci that is

I think it's because Luffy was confused as to what was going on that he did so poorly in Water 7, but even in Enies Lobby Base Lucci seemed to be superior to Base Luffy by a significant margin.

Base Luffy could already evidently do better against Lucci than when they fought back at Water 7, but even so Luffy was still no match for even base Lucci, with his Gear second being on par with Leopard Lucci and his gear third possessing such an absurd strength that it almost knocked Lucci unconscious, although it was still slow enough that Lucci could dodge it when he had a vaster environment to do so.

I think it's tough to say. Looking at the Dourikis (and assuming such is kept consistent when Kaku, Jyabura and Lucci use their Akuma no Mis, since there's no reason it wouldn't be), then Lucci holds almost a 2x gap over Zoro. But it may be worth noting that Zoro was still fighting on par with Kaku whilst not using Ashura, and when resorting to such an attack he basically "one shotted" Kaku, so whilst Lucci's gap over "base"/not-Ashura Zoro would be close to 2x, the gap ought to be considerably lower when Zoro is making use of his Ashura, which gave him power enough to instantly defeat Kaku. Something like this:

Giraffe Kaku - 4.4
Zoro - 4.4
Zoro (Ashura) - 6.6
Leopard Lucci - 8
--> Rokuougan - 10

But yeah, Zoro still basically admitted that it's better for them not to interfere in Luffy's fight with Lucci and that this latter is on another level, so it's fair to assume that an Ashura from Zoro should still be kept considerably below Leopard Lucci (since that was what Zoro witnessed back at Galley-la's mansion)... and a Rokuougan from Lucci should be placed even above that. So yeah, Zoro's is considerably outclassed there.

But considering the Straw Hats' development factor seems to be considerable from island to island -- to the point Luffy could now match the same Blueno who basically tanked his attacks before -- and that Zoro seemed closer to death than ever after witnessing Luffy's pain, and suffering even more damage in the fight against the Pacifistas and Kizaru, I think it's fair to think that a fully healed Zoro could battle Leopard Lucci or at least force him to use his Rokuougan, as I think his the power of his Ashura's assault would also get stronger accordingly.

I believe Zoro would win with Asura. He easily took the most damage out of everyone at Thriller Bark due to absorbing Luffy's pain and did more to the Pacifista in a straight up confrontation than any of the other main fighters prior to Luffy's Gigant Pistol, so I'd say he would've gained enough of a boost to have surpassed Lucci. He'd lose if he gets hit by the Rokuogun one or two times, assuming he doesn't get the same resolve boost Luffy did to his stamina.
